Solar Rooftop FRP Walkway Access
Lightweight fiberglass walkways over PV arrays — no roof penetration
Why Rooftop Solar Needs FRP Walkways
PV arrays on flat commercial roofs need maintenance access between rows, but roof penetrations void waterproofing warranties. FRP walkway grating at 9–14 kg/m² can be laid on ballast blocks without drilling. It is non-conductive (no risk to DC cabling), will not rust from rooftop rain, and is 1/4 the weight of steel — critical for roof load capacity.

Rooftop Walkway Design for PV Arrays
Solar rooftop walkways are typically 400–600 mm wide, running between PV rows. They must be light enough not to exceed roof load capacity (typically 0.5–1.0 kN/m² live load), wide enough for maintenance personnel with tools, and non-conductive around DC cabling. #25 molded at 9 kg/m² is the standard. Panels are laid on concrete ballast blocks (20 kg each) — no roof penetration.
Walkway width selection
| Use | Width | Panel |
|---|---|---|
| Access between rows | 400 mm | #25 molded |
| Inverter maintenance | 600 mm | #25 molded |
| Cleaning cart | 900 mm | #38 molded |
UV and weathering
Rooftop FRP must be UV-stabilized. Isophthalic resin with 350 g/m² gel coat retains color and mechanical properties for 10+ years outdoors. No painting required. See molded grating options.
Solar Walkway FAQ
Does the walkway void my roof warranty?
No. Ballasted panels with no penetration are accepted by most roof waterproofing warranties. We supply a no-penetration drawing for warranty submission.
How much ballast is needed?
Typically 20 kg/m² concrete blocks. Wind uplift engineering per ASCE 7 required for high-wind zones.
Can I walk directly on PV modules?
No — walking on modules cracks cells. Walkways protect both personnel and PV investment.
Wind Uplift and Ballast Design
Rooftop walkways must resist wind uplift. Following ASCE 7-22, wind speed 140 mph (3-second gust), Exposure B, roof height 10 m. The walkway panel itself has low wind uplift because of its 65% open area (drag coefficient 0.35). Ballast blocks (concrete, 20 kg each) are placed every 1.2 m along the walkway. For high-wind zones (hurricane), we supply engineering drawings showing uplift force vs ballast weight. See Power & Energy industry.
Installation steps
(1) Survey roof to locate PV rows. (2) Lay concrete ballast blocks in two rows. (3) Lay FRP panels on blocks, no fixing needed. (4) Cut panels at ends to fit. (5) Clean up. Total installation: 50 m² per day per crew.
Why Engineers Choose GRP Over Steel
Glass-fiber reinforced polymer (GRP / FRP) grating has become the default choice for industrial walkways, platforms and trench covers. The reason is not aesthetics — it is total cost of ownership. Painted steel grating requires scraping and repainting every 3–5 years in chemical and marine environments. Galvanized steel lasts 10–15 years before corrosion attacks the bars. Aluminum corrodes in alkaline washdown areas. Stainless 316 is the only comparable metal, but at 3× the cost of vinylester GRP and still prone to pitting at the waterline.
FRP does not rust, does not need painting, and carries a 25-year design life. It is 70% lighter than steel, which reduces the structural steel subframe, lowers shipping cost, and makes manual installation feasible without heavy equipment. It is non-sparking and non-conductive, which is why it dominates refinery, offshore and substation applications. It also has a lower coefficient of thermal conductivity than aluminum, so barefoot areas stay cool in sunlight.
Total cost of ownership comparison
| Cost item (25 years) | Painted steel | 316 stainless | Vinylester GRP |
|---|---|---|---|
| Initial material | $25/m² | $120/m² | $45/m² |
| Repainting (every 4 yr) | $60/m² | $0 | $0 |
| Replacement (15 yr) | $25/m² | $0 | $0 |
| Subframe (lighter deck) | $30/m² | $30/m² | $18/m² |
| 25-year TCO | $140/m² | $150/m² | $63/m² |
The numbers tell the story: vinylester GRP is 55% lower total cost than either steel or stainless over a 25-year horizon. Add the safety benefits (non-sparking, non-conductive, anti-slip wet), and the engineering case is clear.
How to Order: Specify, Draw, Deliver
We accept orders in three formats. (1) Standard catalog panels: 1220×3660 mm, thickness 25/38/50 mm, shipped as-is. (2) Cut-to-size panels: send us a drawing with dimensions and cutouts, we fabricate to ±3 mm tolerance. (3) Complete engineered package: we calculate loads, detail the subframe, produce assembly drawings, ship a numbered kit with all clips, bolts and handrail components. Typical lead time: 10 working days for standard panels, 20 working days for engineered packages.

Installation and Lifetime Maintenance
FRP grating is famously low-maintenance. But "low maintenance" does not mean "no maintenance". For a 25-year service life, we recommend the following inspection schedule. Annual visual inspection: walk every 12 months, look for broken bars, missing clips, UV chalk on the top surface. Clips: re-torque every 3 years — thermal cycling loosens bolts slightly. Cleaning: wash with high-pressure water 200 bar; for chemical residue, use pH-neutral detergent. Do not use solvent-based cleaners on the gel coat — they can craze the surface.
UV chalk: after 8–10 years outdoors, the gel coat may show faint surface chalk. This is normal and does not affect structural strength. If appearance matters, apply a coat of UV-stabilized clear gel coat, available from us as a touch-up kit. Repairs: a broken bar can be spliced with a FRP repair kit (resin + mat) in 30 minutes; the panel remains in service. Full panel replacement takes 15 minutes for two workers — no hot work, no welding.
Safety in installation
Cutting FRP generates dust. Wear P100 respirator, eye protection, gloves. Dust is silica-glass, not toxic but irritates lungs. Wet cutting suppresses dust. Do not cut near open flame — resin is combustible, though self-extinguishing per ASTM E84.
Technical Specifications and Standards
Our GRP grating is manufactured under ISO 9001 quality system. Every batch is tested for flexural strength (ASTM E1310), water absorption (ASTM D570, <0.5%), bar size tolerance (±0.5 mm), and resin content (65–70% by weight). Fire performance per ASTM E84 Class A. Thermal stability per ISO 75 HDT (load deflection temperature) — 180 °C for vinylester. UV aging per ASTM G154 (1000 hours QUV) —>70% retained strength.

Choosing the Right GRP Panel
When specifying GRP grating for a new project, three variables dominate: panel thickness, resin type, and surface finish. Thickness carries the load. Resin determines chemical and temperature resistance. Surface finish determines slip resistance. Get these three right and the rest follows.
Panel thickness guide
| Panel | Weight | Typical span | Use |
|---|---|---|---|
| #25 molded | 9 kg/m² | 600 mm | Light walkway, solar, tree grate |
| #38 molded | 14 kg/m² | 900 mm | Standard industrial platform |
| #50 molded | 22 kg/m² | 1200 mm | Cart traffic, heavy duty |
| I 40 pultruded | 8 kg/m² | 900 mm | High load, light weight |
| I 50 pultruded | 12 kg/m² | 1200 mm | Long span, trolley |
| I 75 pultruded | 18 kg/m² | 1800 mm | Heavy, equipment access |
Resin selection
Isophthalic is the default for atmospheric and light chemical service. Vinylester for marine, chemical splash, hot water. Phenolic for high temperature and low-smoke requirements. We provide a chemical resistance chart for 200+ chemicals on request — if your media is not listed, send us the concentration and temperature, and our engineering team will recommend the right resin.
Surface finish
Smooth top for indoor dry areas. Carborundum grit (aluminum oxide F24) for wet and slip-prone areas. Double grit (top and bottom) for marine and washdown. The grit is cast into the gel coat, not glued on — it will not peel.
